The Journey Has a Round Trip

Outbound packaging that looks gorgeous on TikTok sometimes arrives back as a chewed paper ball. Reverse logistics is still logistics — with less control of tape quality and more emotion. Design for the customer who is annoyed, in a hurry, and out of original tissue.

When to Send a Return Kit

High-value fragile goods may justify a prepaid return shipper sent on request. Model cost against write-off rate — see parcel audit maths. Sometimes a $4 kit beats a $90 scrap.

Refurb Path Starts at Pack-Out

Serialised units, clean unboxing that does not destroy boxes, and avoiding permanent adhesives on product finishes all raise reclaim rates. Coordinate with CS and warehouse grading SOPs. If your unboxing requires destroying the only protective tray, you chose theatre over reverse logistics.

Policy and Packaging Meet

Restocking fees, "return in original packaging," and incomplete kits create CS load. Align policy language with what the pack can realistically survive. AI can stress-test policy drafts for contradictions; humans own the final rules.

Sustainability Angle

Reusable packaging programmes only win if return rates and reverse transport are honest in your metrics. A reusable mailer burned after one trip is just a heavier mailer.

Design Returns Before You Scale Ads

If your return rate is 20%+ (apparel), every outbound pack that cannot be reused outbound→inbound is a silent tax. Options:

Measure cost of return packaging waste separately from outbound COGS or you will never fund the fix.
