Hope Is Not a Test Plan
If the first time a pack meets a sortation belt is a customer order, you are running an expensive experiment. Testing is how you earn the right to scale a pack-out version.
Levels of Testing
Level 0 — Bench sanity
Shake, tip, press corners. Catch obvious rattles and leaking closures before anyone drives to UPS.
Level 1 — Warehouse drop sequence
Agree a simple protocol: e.g., drops on corners/edges/faces from a documented height onto concrete or hardpack. Photograph before/after. Replace romantic "I kicked it once."
Level 2 — Real courier loop
Ship to staff homes across your top regions. Include cold chain loggers when temperature matters. Open on video. Capture transit time and weather.
Level 3 — Lab / ISTA-style
When AOV is high, launch kits are complex, or retailers demand certs. Hire a lab; do not cosplay their apparatus incorrectly and claim certification.
What to Record
- Pack-out version ID (date + materials list)
- Product SKU + serial if relevant
- Failure mode taxonomy: cosmetic, functional, leaking, bent, missing
- Lane (carrier + service)
- Pass/fail against a pre-written criterion (not vibes)
Failures should feed corrugate and void fill choices — not only "add more bubble."
Compression and Stack
If boxes are stacked in trailers or on pallets, include a compression check. Align with palletization assumptions. A shipper that survives solo drops can still pancake under a unit load.
Sample Size Honesty
One hero sample proves nothing. For a major pack change, test enough units to see a pattern — or accept that you are gambling. Document the gamble in the parcel audit if leadership insists on shipping anyway.
AI Assist
Use AI to turn raw test notes into a versioned pack spec and a change log. Keep humans as witnesses to the drops. Never let a model invent ISTA certification language you did not earn.
Cheap Tests Before Lab Money
- Drop: 10 drops from waist height on corners/edges/faces your carrier hates
- Compression: stack equivalent warehouse weight for 24h
- Transit: ship to yourself across two zones with a shock indicator
Document with phone video. When volume justifies it, graduate to ISTA-style protocols with a lab — bring your cheap-test failure notes so you are not paying to discover the obvious.
